I am going to create a custom dash and would like to use a smoke colored plastic. What is the best way to drill gauge(fuel, speedo, tach, etc.) sized holes in it? Hole saw? Bimetal or wood?

Hole saw, just go slowly and occasionally let it cool down so you don't just melt the plastic and gum everything up.

Yep, or if you have square shapes, use a high speed Dremal

I'd prolly use bimetal but let's wait for more advice.

bimetal is going to have a less agressive tooth pattern and give you more control but you may burn the plastic a bit with it if you're not careful, wood will probably not burn the plastic as easily but with the big teeth it's going to try to take bigger chips out of the plastic

i'd say use bimetal and spray it with water to keep it cool :D

Yup and Id be afraid of the wood one being to agressive and cracking it
